Custom Mailer Boxes With Inserts
Mailer boxes with a fitted insert for a staged open.
A mailer with an insert turns a shipment into a presentation: the product sits framed and still, and the inside walls print full-color for the reveal.
- Fitted foam or board insert
- Full-color inside print
- Self-locking corrugated
- Tear strip option
It's the format DTC brands use for a memorable open.
“Mailers arrived in nine days with the inside print exactly as proofed. Our unboxing videos finally look like the brands we admire.”
“The magnetic boxes are the nicest thing about our subscription, and I say that as the person who makes the product. Zero damage across 3,000 shipments.”
A shipment that opens like a product launch
The difference between a parcel and a presentation is what happens in the first two seconds after the flaps open. With a fitted insert, the product sits centered, faced up, framed by printed interior walls, the exact frame every unboxing video is shot around. Without one, the customer meets a void fill of crumpled paper. Same product, same box price class, completely different brand memory.
The insert also does the boring job: it immobilizes the product, and immobilized products do not arrive broken.
Choosing the insert material
Board inserts, die-cut trays and cradles, are the DTC default: no tooling in short runs, recyclable with the box, and printable so even the tray carries brand color. EVA foam steps in for heavy, glass or precision goods where a millimeter grip matters, and reads instrument-case premium. Molded pulp suits volume runs with a sustainability story. The full comparison lives on our packaging inserts page; the right answer follows from the product's weight and fragility, not fashion.
The mailer around it
The shell is a self-locking die-cut mailer: folds from one blank, closes without tape, prints edge to edge inside and out. Insert and mailer are engineered as one tolerance chain, we build them together so the tray drops in snug and the lid closes with a soft compression, not a fight. Tear strips, tissue layers and printed cards slot into the same design.
What does the pairing cost against a plain box?
The insert typically adds a modest fraction of the box cost in board form. Against one prevented breakage or one shared unboxing video, most DTC brands stop asking.
